I recommend upgrading to the SmartPlug RV Power Cord and Black Inlet part # SM69FR which will cut down on the heat being transferred to the plug. The old styles typically have a pretty loose fit which will create heat build and in extreme cases, can cause melting of the plug. If you can verify that the red wire of the controller does not have any voltage on it and the controller is still putting out 1.6 volts with the manual lever not slid at all then yes it is bad and needs to be replaced. You can try sliding the override lever a few times to see if that will clear out any bad contacts inside of it. Most likely it is time to replace the controller though.

If you have ever added grease then it is possible that the grease you used was not compatible with the grease that was already in the hub. This can cause the grease to degrade. What I recommend is to pull the hubs off, clean out all the grease from all of the components, replace the seals, and add new grease such as # L11465. If you need a grease gun use # L30200.
